Just a reply to myself:

Yes, remaining data are garbage (thanks to Grond for his confirmation). I have flashed Moldy cheese v0.2 cpio.secure to flash rom at 0x50000 and now i can use my 160GB (and probably bigger) HDD with moldy cheese (cpio.secure is loaded from ROM when loading from HDD fails ...

Since modifying the Flash is always a risky operation, I would appreciate if our great gurus out there could check my assumptions and confirm that the proposed solution is OK. Thanks in advance!

I think it will be much easier to just also flash the cpio to the bootrom where it is loaded from in ...

For Mac OS X compilation, i also had to add "/opt/local/lib/libz.a" to OBJS in Makefile:

OBJS = md5.o utility.o arch_crypto.o archutil.o \
aos_file.o /opt/local/lib/libssl.a /opt/local/lib/libcrypto.a /opt/local/lib/libz.a

Why not simply download it directly from Archos?

Despite not displayed on download page, older firmwares still can be downloaded: copy the link URL from a currently displayed one, and just modify the URL with the wanted ...

Of course, it is easier, but not really safer because it means that each time you want to update to a newer "moldy cheese" or test your own one, or even maybe "multiboot" between archos OS and Qtopia (by replacing cpio an rootfs files) you have to reflash, and if anything bad happens at this time ...

cpio.secure from harddrive will not load on 160gb units. don't know why. works fine in flash. this hack will not work 'out of the box' for 160gb units. that will be coming very shortly.

This would most probably work. I had a modified 2.1.04 on my 1.7.13 bootloader.

Great! This is a good news.

Little out of topic: You say you have a modified 2.1.04, so it is no more correctly signed. Did you patch the bootloader to avoid signature checking?

I'm just wondering: could it be possible to use this method to run latest 2.1.04 OS on a pre-1.7.13 device without upgrading the bootloader and keeping flash unlocked?

This way one could be able to run the latest software to take benefit of enhancements and bugs corrections, and could revert ...

I've tried this procedure with a battery dock and 3 different USB/serial adapters, but each time i get the "USB device not supported" message.

I've checked /etc/inittab on my A605 (i still have 1.7.06 so i can use GFT exploit):
